I have not yet found the base vehicle for this project but it will likely be a Wagoneer. The build so far is an Isuzu 4BD1-T, 47RH transmission.
Questions: Originally thought an NP205- Now thinking NV242- Will a 242 hold up to this?

I love the NP205, for an off the shelf factory transfer case you cannot beat it for strength. Now after saying that, the NP205 only has a 2:1 low range. This does not give a very good crawl ratio if you are planning on doing any low speed technical stuff. The NP242 has a 2.7:1 low range. Does not seem like that big of a difference, but the lower range is of benefit depending on what you are building this for.

The rig will be my daily driver general purpose vehicle modeled loosely after an expedition vehicle. I just finished an SOA rig and think that is too tall for me on a daily basis. So, I plan 4" springs on 31" tires, plan to keep the stock axles. I have been tossing the idea around about using the NW Fab black box in front of the 205 to serve as both the adapter shaft and an underdrive.

The nice thing about your engine vs. the Cummins 3.9 is the Isuzu is sleeved from the factory and the Cummins has to be machined to accept their sleeve kit. In frame complete rebuild for $1,500, very nice. I have a chart that shows the stock ISUZU makes more power than the Cummins too.

I am going with the NW Fab Black box on my build. Mounting it right in front of my NP205 and right behind my NV4500. Right now I am a little frustrated with them though because I put 50% down like they requested over 2 months ago and still do not have anything yet. I e-mail them about every 2 weeks and for some reason I keep being the "next one in line". Awesome unit, just really frustrated at there delivery speed.

I talked to them about a month ago and they told me they had 2 of the "i" units ready to go if I wanted that model. It makes the unit shorter than the standard blackbox. I too am thinking about the blackbox/205. I have a 203 rangebox but I don't think I can get it on the 47RH.

I did not think that you could put a Black Box i with a NP205. Maybe I misunderstood, but I thought you could only put the standard Black Box with a NP205. If you are right, I am going to call him and tell him to send me an "i" instead.

Are you wanting to be Passenger Drop Or Drivers Drop?
The Titan Series BlackBox-i will bolt up to any large Bore NP205. It will only add 5.33" to the front of the NP205 giving you an over-all length of around 18".
The BlackBox is going to act as your adapter so it will be as easy as install the blackbox into the NP205 and bolt it to your transmission (As long as it is a 4WD)
The Titan Series BlackBox will be available ion teh next few weeks and we are taking names as to who gets them first currently we only have 2 left not spoken for.

I have not completely decided on the rig yet. I first wanted a WT Cherokee. I have always wanted a Cherokee. Then, a friend said that the Cherokee is not so good for all my junk and getting 4 people in and out of... etc. So, I am now pretty sure it will be another Wagoneer. I found an 87 that is decent but needs a bit of body work. I think the price is right but am still looking at available options. The 87 I found has 3.31 gears. This is kind of a dual purpose daily driver/Expedition type rig. I plan to put the big aero tank and a rear suburban tank in for the potential of some very long legs. I was kind of going for matching RPM for the highway cruise speed. Still need to research the engine a little but I think that's pretty close. 3.54 I think is a common gearing in QT rigs for which spare parts (gears) are available and cheap. I need to make sure the RPM is set both good in the band for power and economy. 3.54s in OD will give ~2300 RPM at 75MPH.

I am not sure about the Isuzu motor, but I know that a Cummins motor gets its best torque and fuel mileage at about 1800 to 2000 RPM. Any higher and you are off the torque curve and your mileage starts to drop. If 75 MPH is where you want to run, if it was me I would change your gearing to get the motor RPM down a little more.

I found a potential Wagoneer for the base of this build. It has some surface rust but no holes and some other body "features" that could cause the refinish to be costly. What does everyone think about bedliner as paint? The guy doing a lot of the work on this suggested using colored Monstaliner. Will the texture hold a lot of dirt? Will it look... ummm, like bubba drives it? I actually like the thought of the tough rubberized exterior I'm just not sure how well it will turn out.

Well, I just made the deal for the transmission, flexplate, adapter, starter and bolts. I found a local guy that will rebuild the 47RH for $1100.00. Does that seem like a good price?

Well, I finally got shipping conformation on the Isuzu to Cummins adapter, Cummins transmission adapter, Transmission,flexplate, and starter. I was beginning to think it was not going to happen.
I think the fab guy has nailed down a plan for a FF D44 using D60 tubes. He wants to sleeve and weld D60 tubes to D44 tubes close to the Diff. Then use D60 shafts cut and splined to fit the length keeping the D60 outer stuff. It will stay stock narrow track. Seems like it will work.... Anyone see a problem with that idea? I am not really looking for the D60 strength- just want to get rid of the potential departing behavior of the D44 axle and wheel.
Still trying to decide on the lift. I want about 4" total (with 31s) thinking about 2-3" of spring and 2" of body. I like the extra room the body lift gives and may need it since the Isuzu so so tall. Anyone have suggestions particularly on the spring part as the body is pretty much self explanatory.

If the only reason you doing this is to keep the axle in the housing, you could save a bunch of coin and just do rear disc's. The calipers will keep it in the tube...
Do know if you'll have to offset the engine to one side or the other? The guys at Novak say that you have to offset small block GM motors, I assume it will be similar but just curious. Getting ready to do a similar swap. I think i'll be using a th400 with a jeep np205, but not set on anything for certain.
